I am usaully the one that post replies to this code as I have worked the problem in the past but I just got the code again on my 96 Duratec. The car hunts (revs to 2000 RPM and then back to 500 or less (stalling))

All the vacuum lines appear t be OK. Since I had bought my DPFE from Autozone I replaced it using their warranty. The EGR is holding a vacuum. THe EGR ports are clear and the throttle body ports are also clean. On a side note when I pulled off the throttle body gasket there was a lot of oil in the TB so I replaced the PCV and the line running to it.

Any ideas on what I should check next. I have not tested teh EGR solenoid, does anyone have the proceure for doing so

run the engine...let it idle...then remove the hose from the valve....bend over the car and suck on the nipple...lol...im not joking.

the care should idle lower when you suck on the egr valve, if not, the valve is stuck.

Sounds like the DPFE sensor took a crap on you. Easy to replace, and about $70 at AutoZone.

When it rains it pours, last night I went out to work on the car adn after warming the engien I noticed a small colant leak from teh water outlet hose where the overfill tank connects in. I touched the fitting and it idsintegrated. The repalcement part at the dealership is $50, not sure if Advance or Autozone carry it. Will attempt to fiberglass a replacement fillting onto the molded plastic to save the money but not sure if it will work

Here is another twist on the problem. I did the suck test on the EGR and got no change so it may be bad but things were idling so roughly it was hard t tell.

I took the car for atest drive and as soon as I put the car in drive it smoothed out, went around the block put car in park goosed the throttle adn it died.

I saw some smoke coming from under the hood and then looked under the car, the catalytic converter was cherry red. I guess the cat is shot but would this have given me the rough idle?

I think it is possible that a clogged cat could have forced too much exhaust gas back into the system causing it to run rough but if this is the case why am I getting EGR insufficient flow, I would think I would get excessive flow which is also a code that can pop.

If EGR is shot anyone have a repair estimate, they are welded in line.

Yea i had the same code on my car not too long ago, i just got a new DPFE sensor in my car. I had the dealership do it all for 135$ and the light hasnt come back on since. I know i should have been a real man and done it myself!

From my extensive research on this topic, I'm beginning to think there is no real solution. I have that same problem with my 99 Taurus SE 109K+ miles on it and I've had this problem for a while now. I've replaced the EGR, the DPFE, SAI and the vaccuum hoses, and it still pops P0401. I'm beginning to think it's a faulty computer.

Any suggestions would be greatly appreciated.

I finally toke the dive and it is sitting in the delership as we speak. Even though I had checked the vacuum lines theya re saying a vacuum harness off the back of the engine block was bad. I have asked for the old part and will post a picture this weekend.
